I can't imagine it would be all that hard. It's really just 4 pieces of foam that are held together by the cover. Of course, i don't know how much foam costs. You may only save yourself about $10 in the end over buying an insert off of ebay. There are always many of them listed at any given time.

i made an insert at home. at the foam place, ONE piece of high density foam in the size i needed was going to be $60! i got lucky and found a few remainders in the bin and fashioned them into what i needed by trial and error. apparently, an electric carving knife would have been very useful. tip if anyone else wants to try: to make the arms, i bought two bolster pillows at the IKEA summer sale for $7.99 each and took out stuffing until it was the right fluff. Sorry to bring up this old post again, but I just wanted to report that I won an insert on EBay and it arrived today (much faster than I expected; only 5 days after the auction).
